Aluminum is the most abundant metallic element in the Earth's crust and the second most widely used metal after iron. Its exceptional strength-to-weight ratio, natural corrosion resistance, and excellent formability make it indispensable across aerospace, automotive, packaging, and construction industries.

History

Although aluminum compounds were used in antiquity for dyeing and medicine, the pure metal was not isolated until 1825 by Hans Christian Oersted. For decades it remained more expensive than gold because extracting it from bauxite ore required enormous energy. The breakthrough came in 1886 when Charles Martin Hall (USA) and Paul Heroult (France) independently developed the electrolytic reduction process that bears their names. The Hall-Heroult process slashed production costs by over 90%, transforming aluminum from a precious curiosity into an industrial commodity. By World War II, aluminum had become the primary structural metal for military aircraft, and global production now exceeds 65 million tonnes per year.

Key Properties

Aluminum has a density of 2.70 g/cm3 — roughly one-third that of steel. Its melting point is 660 degC, and it has excellent thermal conductivity (205 W/m-K) and electrical conductivity (about 61% IACS). A self-healing oxide layer (Al2O3) forms almost instantly on exposed surfaces, providing natural corrosion resistance in most atmospheric environments. Pure aluminum is relatively soft (tensile strength around 90 MPa), but alloying with copper, magnesium, silicon, zinc, or lithium can raise tensile strength above 700 MPa in peak-aged tempers. Aluminum is non-magnetic, non-sparking, and non-toxic.

Industrial Applications

Aerospace relies on 2xxx (Al-Cu) and 7xxx (Al-Zn) alloys for fuselage skins, wing spars, and landing gear components. The automotive industry uses 5xxx and 6xxx alloys for body panels, engine blocks, and structural castings to reduce vehicle weight and improve fuel efficiency. In construction, 6061 and 6063 extrusions form curtain walls, window frames, and structural members. Packaging consumes the largest volume — beverage cans (3004/3104 body, 5182 lid) account for roughly 20% of all aluminum produced. Electrical transmission lines use 1350 alloy conductors, and marine vessels employ 5083 and 5086 for hulls.

Advantages

Outstanding strength-to-weight ratio allows significant mass savings (up to 50% versus steel) without sacrificing structural integrity. Natural oxide layer provides maintenance-free corrosion resistance in most environments. Excellent thermal and electrical conductivity suit heat exchangers and power lines. High formability enables complex extrusions, deep drawing, and roll forming. The metal is 100% recyclable with recycling requiring only 5% of primary production energy, making it economically attractive to recover.

Limitations

Lower elastic modulus (70 GPa vs. 200 GPa for steel) means aluminum structures deflect more under load and may require stiffer cross-sections. Fatigue strength is significantly lower than steel, and aluminum alloys do not exhibit a true endurance limit — fatigue life must always be calculated. Welding heat-treatable alloys (2xxx, 6xxx, 7xxx) causes softening in the heat-affected zone unless post-weld heat treatment is applied. Aluminum is susceptible to galvanic corrosion when in direct contact with more noble metals like copper or steel. High-temperature performance is limited, with most alloys losing significant strength above 150 degC.

Recyclability

Aluminum is one of the most recyclable materials on Earth. Remelting scrap aluminum uses only about 5% of the energy required for primary production from bauxite, making it both economically and environmentally advantageous to recycle. Approximately 75% of all aluminum ever produced is still in active use today. Beverage can recycling rates exceed 70% in many countries, and closed-loop can-to-can recycling takes as little as 60 days.
